so when the tank gets to empty and the electronic gauge says 10 miles left and i then fill up and i stuff the tank and it takes 5.2 gallons of gas.
is there really almost another gallon of gas/45 mile to go or will it run out when the gauge says 0 miles left?

That's the way I do it on my vintage Fatboy. It has 2 tanks and I typically go about 100 miles before I need to switch to my reserve. The reserve gets me about 15 miles. The engine is highly modified so my mileage is cr@p.
When my bike showed empty it would take about 5.5 gal to fill. When I changed over to the digital guages and it shows "0" it means it. I only let that happen once and was very lucky as I was pulling into the gas station.

On my Dakota Digitals when my fuel gauge says "0" I still have a around 3/4 of a gallon of fuel left. Did you set the gauge for the 5gal tank or the 6gal tank? Mine is set for the 6gal tank.
Never treat your HD gas gauge/light as anything but an estimate. It's always a good idea to reset your trip odometer every time you fill up. I know within 10 miles when I absolutely have to fill up, and my gas gauge doesn't always agree. (Or it agrees all of a sudden, which is even worse.)
When you filled it was the scoot on the jiffy stand or stright up? That can make about 1/2 gal. or so difference too. I don't trust anything [or anyONE] absolutely, so I always reset my trip meter and know that I get 40+, allowing approx. 240-250 miles to the you-gotta-push-it-from-here zone.
Unless I'm mistaken, the indicator is basing how much further you can go on a running average. Change the way you are riding, and you could invalidate the average.
It's because you didn't fill the tank up all the way. Filling the entire tank on these bikes takes patience and time. The way the bike sits on the kickstand puts the right top side of the tank up pretty high in relation to filler spout. You can get it full a little easier by straddling the bike and holding it straight up. That will put the filler spout at it's highest possible point.
I guess I am getting old and I look forward to the rest stops to gas up...lol Time to stand up some, walk around a little, usually talk to someone who looks at the bike.
I also have a 1gal gas can I take with me in case anyone runs out of gas while riding, its made to fit the saddle bag and is sealed with an O ring at the top so no fumes leak out. Once in the bag it slids all the way back and I only loose an inch or so of storage.

This sounds sarcastic but I don't mean it to be. I ask only because it's happened to me and I'm glad I didn't have a saddlebag full of gas: how does it work if your bike is sliding down the highway on its side in a shower of sparks?
