Well, I was gently installing the T15 torx screws in my new timing cover, and my crappy torx socket bit broke off in the head, and the screw was deep in the recess. Couldn't drill the head off because the hard metal was stuck in the torx hole in the screw head. So... I drilled the timing cover itself all around the screw, and twisted the cover out enough that I could slide the drilled, bent cover off of the screw head. I think the T15 Torx size is too small for this cover, or else nice Allen heads are needed. The problem ultimately was my crappy torx bit - it didn't take much to snap it off....:frown:

Wow, they call you Rambo for reason I guess....

Next time, select a drill bit one size(1/32" or so) larger than the screw you're working with. Use that drill to drill through the head of the screw till the head pops off, remove the rest of the screws and the cover, remove the rest of the offending screw with a vice grips.

Same method works for stripped derby cover screws.

Hard to do when the "hardened" tip of the Torx bit is stuck in the screw head. I've had some luck with left handed drill bits biting in and twisting the screw out in small stuff, but usually it's grind and gouge time.

I've learned not to snap them off as often, but occasionally end up with a broken ball end in a socket head screw. Usually a sharp wrap with a small punch will pop them out of there.

Have you guys seen those dimpled tip torx bits. The ones they use for security screws. They break easier (craftsman) then the regular tip ones so when you buy a set of tips make sure to buy the solid tip ones. And yea I've broken a large solid tip one as well from china.

Sometimes a strong magnet or the combination of a strong magnet and a machines scribe (trying to wiggle the tip out) will get the tip to fall out.

The obvious is to get snap-on torx bits in the first place. They still twist and damage the screw head but usually don't stay broken off in the screw.
